Mil vs Gauge vs mm: How Sign Material Thickness Is Actually Measured
A mil is one thousandth of an inch, 0.001 in, and it has nothing to do with millimetres. A millimetre is 39.37 mils. Gauge is the confusing one, because it means three different things depending on the material: in plastic film, 100 gauge equals 1 mil; in sheet metal, gauge is a numbered scale where a higher number means thinner metal; and in everyday sign shop conversation people often say gauge when they simply mean thickness. Sign substrates are quoted in millimetres, sign films are quoted in mils, and metal is quoted in decimal inches.

What is a mil, and is it the same as a millimetre?
No, and this is the mistake that causes the most reprints. A mil is 1/1000 of an inch. A millimetre is 1/1000 of a metre. They differ by a factor of just over 39. When a vinyl supplier says a film is 2 mil, they mean 0.002 inches. If you read that as 2mm you have overestimated the thickness by nearly 40 times.
The convention is consistent across the industry. The 3M product bulletin for IJ180, IJ180C and IJ180Cv3 specifies a 2 mil cast film, and General Formulations lists GF 830 AutoMark as a 2.0 mil high gloss white cast film. Both mean 0.002 inches.

Why does gauge mean different things?
Three separate systems collided and nobody cleaned up after them.
- Plastic film gauge. In the film and packaging trade, 100 gauge equals 1 mil. A 300 gauge film is 3 mil. You will occasionally see this on laminates and shrink film.
- Sheet metal gauge. A numbered scale inherited from wire drawing where higher numbers mean thinner metal. It is not linear and it differs between steel, aluminum and stainless, which is why sign aluminum is quoted in decimal inches instead. - Casual usage. Most customers who say heavier gauge simply mean thicker. That is fine in conversation and useless on a purchase order.
With aluminum there is a further trap: thickness alone does not tell you strength. Sign blank suppliers point out that a 0.080 inch panel in a low strength 3003 alloy can be inferior to a 0.063 inch panel in 5052. Ask for the alloy as well as the decimal.
What does each thickness step actually cost?
Thickness is one of the few specs where the price consequence is easy to see, because it is a straight sheet price difference on a 48×96 panel.

All figures are single sided per 48×96 sheet. The jump from 0.040 to 0.080 aluminum is the steepest on the list at 71 percent, because you are literally buying twice the metal. The coroplast jump from 4mm to 10mm is 59 percent for two and a half times the thickness, which is why 10mm is such good value when the site is exposed.
How do I read a spec sheet without getting caught out?
Three habits cover almost every case. First, check the unit symbol, not the number: mil and mm look similar in small type and mean wildly different things. Second, for films, ask whether the quoted thickness includes the liner and any laminate, because a 2 mil film with a 2 mil overlaminate behaves like a 4 mil construction on the wall. Third, for composite panels, ask for the skin thickness separately: 3A Composites specifies Dibond as two 0.012 inch pre painted aluminum sheets bonded to a polyethylene core, so a 3mm ACM panel is only 0.024 inches of actual metal.

No. Lifespan outdoors is driven by UV stability and the print or film on the surface, not thickness. Thicker material resists bending and impact, which is a different failure mode.
