Sign Substrate Weights and Rigidity: Coroplast, Foamcore, PVC, Polystyrene, Aluminum and ACM Compared

Sign substrates are not interchangeable slabs of the same thing. Coroplast and PolyAir get their stiffness from hollow internal structure, foamcore and polystyrene from a light foamed core, PVC from a dense closed cell foam, and aluminum and ACM from actual metal. Why is ACM stiffer than solid aluminum of the same thickness?

Because of where the metal sits. 3A Composites specifies Dibond as two pre painted 0.012 inch aluminum facers bonded to a solid polyethylene core. That is only 0.024 inches of metal in a 3mm panel, less metal than a 0.040 inch aluminum blank, yet the panel is far stiffer because the core holds the two skins 3mm apart. It is the same principle as an I beam.

The weight consequence is dramatic. 3A Composites states that Dibond is approximately half the weight of a solid aluminum sheet, and the same document notes a Class A fire rating under ASTM E-84 and UL 879 certification for electric sign components. That combination, stiff, light, flat and rated, is why ACM has taken over from solid aluminum for anything large.

How much do these sheets actually weigh?

Weight decides whether a sign needs two people, whether it can hang from an existing fixing, and what it costs to ship. Professional Plastics lists Celtec expanded PVC 48×96 sheets at 15 pounds in 3mm and 30 pounds in 6mm, which works out to roughly 0.47 and 0.94 pounds per square foot. Expanded PVC feels heavier than it is because it is dense in the hand, but a 3mm sheet is genuinely light.

Coroplast is lighter still. U.S. Plastic Corp lists 4mm Coroplast as a 0.157 inch twinwall polypropylene sheet, and because most of the panel is air it is the lightest outdoor rated board we offer. That is exactly why it fails first in wind: there is not enough mass to resist the load, and it hinges across the flutes.

What does each substrate cost per square foot?

A 48×96 sheet is 32 square feet, so dividing the sheet price by 32 gives a like for like figure that makes the jumps obvious. Coroplast 4mm works out at 2.06 dollars per square foot, PolyAir at 2.34, polystyrene at 2.58, PVC 3mm at 3.05, foamcore at 3.28, PVC 6mm at 4.45, ACM 3mm at 7.50, aluminum 0.040 at 8.20, ACM 6mm at 10.31 and aluminum 0.080 at 14.06.

Two things jump out. Foamcore is not the cheap option people assume it is: at 3.28 dollars per square foot it costs more than 3mm PVC, which is outdoor rated and vastly more durable. And the step from PVC 6mm to ACM 3mm nearly doubles the cost per square foot, which is the real decision point in most projects. Below that line you are buying a board. Above it you are buying a permanent installation.

Which substrate should I use for which job?

  • Indoor event, presentation, easel. Foamcore. Lightest, cheapest to handle, dies instantly outdoors.
  • Yard, campaign, real estate, directional. 4mm coroplast, because it takes a step stake and costs 8.25 dollars per 18×24 sign in material.
  • Interior wall signage and short term outdoor. 3mm PVC or polystyrene.
  • Permanent outdoor panel under 24×36. 0.040 inch aluminum.
  • Permanent outdoor panel over 24×36, or anything above head height. 3mm ACM. Stiffness per pound is unmatched.
  • Anything that has to stay dead flat for years. ACM, because 3A Composites markets it as the flattest panel on the market specifically to avoid bowing and oil canning.

Which sign material is the most rigid?

6mm ACM, followed by 0.080 inch aluminum and 3mm ACM. All three resist bending far better than any foam or twinwall board at the same thickness.

Can foamcore be used outdoors?

No. The facers are paper based and the core absorbs water. One rain event will delaminate it. Use coroplast or PVC instead.

Is PVC or coroplast better for outdoor signs?

PVC for flat mounted permanent signs, coroplast for staked temporary signs. PVC holds its shape and its surface far longer, coroplast is a third of the price and takes a stake.

How heavy is a 48×96 sheet of 3mm PVC?

Does thicker substrate mean longer outdoor life?
