The usual order is the fixing first, then the graphic surface, then the substrate, and most signs are replaced long before the material underneath has given up. Why do graphics fail before panels?

Because vinyl is an organic polymer sitting in direct sunlight and aluminum is not. What are the early warning signs?

  • Chalking. A powdery residue when you wipe the surface. The binder is breaking down and colour loss follows.
  • Loss of gloss. Almost always the first visible change on a cast film, and it precedes fading by a long way.
  • Edge lift. A hairline of exposed substrate around a graphic panel. On calendered film this is shrinkage, and it will not stop.
  • Bowing. On PVC, a panel that is flat in the morning and curved by the afternoon is fixed too rigidly.
  • Scalloping. On a banner, a wavy edge between fixings means the load is concentrating on too few grommets.
  • Brittle edges. On coroplast, if a corner snaps rather than bends, the panel is at the end of its life.

How do I make signs last longer?

Four things, roughly in order of impact. Laminate any adhesive graphic that will be outdoors, because the overlaminate absorbs the UV and abrasion instead of the printed film. Overspecify the fixings, since fixings fail first and they are the cheapest part of the job. Allow for thermal movement on plastic panels using slotted holes and oversize washers. And clean with mild detergent rather than solvents, which attack the surface you are trying to preserve.

What does replacing a sign early actually cost?

Far more than the material, which is why the cheap specification is so often the expensive one. Take a 24×36 outdoor panel. In 0.040 inch aluminum ordered as a nested standard size the panel is 52.50 dollars of material, and in 3mm PVC it is 19.50 dollars. The difference is 33.00 dollars. So the entire gap between a five year construction and an eight to ten year one on that sign is around 42 dollars. Against that, a replacement means ordering again, preparing artwork again, and sending somebody to site again. Site visits alone usually exceed the whole material cost of the sign. The arithmetic almost always favours specifying the longer lived construction on anything mounted more than a metre off the ground or fixed with more than two screws.

The exception is genuinely temporary signage, where disposability is the point.
