When does PVC win?
Whenever the sign is indoors, or outdoors on a modest scale with a life of a few years. At 3.05 dollars per square foot it is under half the cost of ACM, it takes direct print beautifully, it cuts and drills with ordinary tools, and it is light. Professional Plastics lists Celtec expanded PVC 48×96 sheets at 15 pounds in 3mm, which is genuinely easy to handle single handed.
Its weakness is thermal movement. Expanded PVC expands and contracts more than metal, so a long panel fixed rigidly at both ends will bow in summer. On anything over about 4 feet outdoors, use slotted holes and oversize washers so the panel can move. 3A Composites describes Sintra as moderately expanded closed cell PVC, and that cell structure is exactly what makes it light and what makes it move.
When does aluminum win?
Three cases. Panels that get hit, because solid metal dents and recovers where a composite delaminates. Panels bolted to posts in high wind, where the fixing has to pull against solid material rather than a skin. And regulated signage, where a specific alloy and gauge is called for.
Alloy matters as much as thickness here. When does ACM win?
Whenever size or height is involved. 3A Composites specifies Dibond as two pre painted 0.012 inch aluminum facers on a solid polyethylene core, approximately half the weight of a solid aluminum sheet, with a Class A fire rating under ASTM E-84 and UL 879 certification for electric sign components. That combination is why it dominates large format rigid signage.
The same document highlights two fabrication tricks that solid sheet cannot match: the panel can be routed on the back and folded to create a returned edge, and it can be roll formed into curves. A routed and returned ACM panel looks like a fabricated metal box from the front with none of the welding.
What about custom shapes and non standard sizes?
Aluminum and ACM are priced per square inch when the size is not one of the listed sheet layouts, with a one square foot minimum. ACM is 0.11 dollars per square inch single sided in 3mm and 0.15 in 6mm. Aluminum is 0.14 dollars in 0.040 inch and 0.19 in 0.080 inch.
Use a listed size wherever you can, because sheet pricing is dramatically cheaper. A 24×36 panel is 864 square inches, so custom cut aluminum is 120.96 dollars. The same size ordered as a standard layout nests 5 to a sheet, which puts it at 52.50 dollars. That is the same panel for 43 percent of the price, purely for choosing a size that nests. Where do the volume breaks fall?
All three step down at quantity, but not at the same points, which occasionally flips the answer. PVC drops from 97.50 to 82.50 dollars per sheet at 10 sheets and to 75.00 at 18. Aluminum drops from 262.50 to 247.50 at 10 sheets and to 232.50 at 18. Polystyrene and coroplast, the cheaper neighbours, step at 10 and 51 instead.
Two things follow from that. First, the PVC and aluminum breaks arrive early, at 10 and 18 sheets, so a mid sized rollout of 40 to 150 panels reaches the best rate quite easily.
